Why Cross-Sectional Area Matters
The most critical rule of motor rewinding is that the new wire combination must have the same (or very slightly higher) total cross-sectional area as the original winding. If the area is too small, electrical resistance increases. According to Ohm's Law and Joule heating principles, increased resistance leads to a massive spike in internal temperatures, rapidly degrading the enamel insulation and causing a short circuit.
